Abstract | Carbon fiber-reinforced epoxy polymer composites (CFRPs) are poor electrical conductors; hence, they are susceptible to structural damage from lightning strikes. Metallization of the composites through several approaches, including cold spray (CS), has been an active area of research, but so far only tin has been successfully cold sprayed onto CFRP; other metal powders cause erosion of the substrate, which prevents adhesion. In this present study, cold spray of Cu powder on a CFRP thermoset epoxy matrix substrate was achieved by a hybrid coating process that involves first electroplating a Cu coating followed by low pressure cold spray deposition of copper particles. Characterization of the coatings include scanning electron microscopy and surface roughness measurement of both the electroplated and cold-sprayed coatings, as well as adhesion strength testing according to ASTM Standard C633 and electrical conductivity measurements were performed. The key characteristics of the electroplated layer that allow copper to be cold sprayed will be discussed and the effect of process parameters on the adhesion and electrical conductivity will also be addressed. |
